The Challenge
Modern hard disk drive (HDD) write heads hover mere nanometers above rapidly spinning magnetic platters. Any microscopic contaminant or surface defect can result in cataclysmic head crashes and catastrophic data loss.
Seagate Technology needed an automated, ergonomic digital microscope workstation tailored specifically for their clean room assembly line. Operators were previously relying on bulky analog optical scopes that introduced ergonomic strain, slow inspection cycles, and human measurement variance. The new station required high optical resolution (<1 μm), digital image capture, vibration dampening, zero particle shedding, and strict adherence to clean room outgassing standards.

As a lead mechanical engineer on our senior capstone team, I was responsible for the mechanical packaging, structural rigidity analysis, stage translation mechanisms, and optical mounting:
Kinematic Optical Mounting
Designed rigid yet finely adjustable kinematic lens and sensor mounts in SolidWorks, allowing micron-level coaxial alignment of the camera sensor and objective lenses.
Vibration Isolation & Finite Element Analysis
Performed modal FEA simulations to ensure natural harmonic frequencies did not resonate with adjacent factory floor conveyor belts and air handling units.
Precision 3-Axis Translation
Engineered linear lead-screw and crossed-roller bearing slide stages with sub-micron backlash, giving operators effortless sub-millimeter positioning.
Clean Room Material Compliance
Specified anodized 6061-T6 aluminum, passivated 316 stainless steel fasteners, and ultra-low-outgassing vacuum greases to guarantee zero particle shedding.
Electronics & Lighting Integration
Integrated high-CRI ring-light strobe illumination with custom diffuser optics and routed internal shielded cabling to prevent EMI interference with sensor readouts.
Machining, Physical Assembly & Verification
Designs only matter when they can be built. We took the complete CAD model into the machine shop, generating precision engineering drawings with geometric dimensioning and tolerancing (GD&T). Using manual mills, CNC machines, and surface grinders, we fabricated custom adapter brackets, stage mounts, and structural towers.
During physical integration, we conducted interferometer and USAF 1951 optical test target calibrations to verify modulation transfer function (MTF) and optical distortion figures. The completed unit surpassed all target optical resolution benchmarks and passed rigorous particulate wipe-down protocols.
Results & Industrial Takeaways
Delivered on Schedule: The completed physical system was presented to Seagate engineering leadership, meeting all opto-mechanical, structural, and clean room criteria.
Enhanced Ergonomics: Replaced awkward eyepiece viewing with high-frame-rate digital displays, significantly reducing operator neck strain and speeding up inspection throughput.
